Designing Plastics for Circularity

Plastic circularity will not come from recycling alone. It starts with designing products and packaging to stay in the material loopโ€”from molecule to product to next life. For brand owners, converters and recyclers, that shift begins long before waste reaches the collection system: it starts at the drawing board.

Why design matters for circularity

Recycling systems have limited capacity to process complex, multi-material and additive-heavy designs. Even as collection and sorting improve, poor design lowers recovery yields, raises contamination, and limits the quality of recycled materials. Upstream choicesโ€”resin family, number of layers, inks, adhesives, and closuresโ€”determine whether a product is technically recyclable and economically viable to reprocess.

Five design moves that can strengthen circularity

โ€ขSimplify material systems

Favor mono-material formats and compatible polymer families, such as PP with PP or PE with PE, wherever performance requirements allow. Reduce unnecessary multilayer structures and incompatible materials that complicate sorting and reprocessing.

โ€ขDesign for existing infrastructure

Align with recognized design-for-recycling guidance (e.g., RecyClass, APR) so products match real-world sorting and recycling capabilities.  Avoid features that confuse NIR sorting or contaminate streams, such as carbon-black pigments or non-detachable components.

โ€ขDesign for separation and recovery

Where appropriate, make labels, closures, inserts and other components easier to separate during recycling. Material combinations should be selected with the downstream recovery process in mind rather than treating recyclability as an end-of-life issue.

โ€ขProtect material quality through the loop

Select additives, colourants, adhesives and other components with their effects on reprocessing and recyclate quality in mind. Maintain accurate material information so recyclers can better understand what enters the recycling stream. APR guidance specifically highlights the role of additives, coatings, labels, adhesives, multilayer materials and closures in evaluating recyclability.

โ€ขPlan the recovery pathway from the start

Define the intended recovery pathway earlyโ€”reuse, mechanical recycling, chemical recycling or, where appropriate, industrial compostingโ€”and design the product accordingly. Where recycled content is targeted, consider the required PCR grade, quality specifications and supply consistency from the outset.

From principles to practice

A practical workflow can begin with three steps:

Understand the requirements: Map collection and recycling systems in each target market and consult recyclers and design-for-recycling guidance early.

Assess recyclability: Examine sortability, contamination risks, material compatibility and the separation of components.

Iterate the design: Test mono-material or compatible-material solutions, simplify structures and, where possible, validate designs with recycling partners.

This is not only an environmental consideration; it is increasingly a business consideration. Regulations, EPR requirements and customer expectations are making recyclability an important part of product and packaging decisions. Recent research similarly identifies recyclability as both a design and organisational challenge, requiring earlier coordination across functions rather than treating compliance as an end-stage exercise.
